TL;DR

Stern moves to 250k sq ft facility; achieves full production in 5 days and breaks output records.

Summary

Stern Pinball leadership documents a major facility relocation from a 106,000 sq ft space in Elk Grove Village to nearly 250,000 sq ft across two new buildings. Manufacturing engineer Nick Caporusso led the layout design, coordinating a phased move that maintained production continuity by relocating departments in manufacturing sequence order (cable → subassembly → final assembly → testing/packing). The new facility achieved full operational status within 5 days and has already surpassed daily production records.

this project that I led I characterize as the move the move could be described as a Monumental task it's probably an understatement to be truthful well I knew that we were going to be moving for a while you know by the time we had been in that building for seven or eight years I mean every floor space was filled as many games as we wanted to make it was difficult to accomplish with uh The Limited space that we had the Lunt building in Elk Grove Village was a 106,000 square foot facility and we were busting at the seams with the volumes of manufacturing going up rapidly and the now almost 250,000 square feet between two new buildings we all agreed that this was a really good location great building to be in great exposure lucky how it came out onto the marketplace we had uh worked with really good Brokers and we jumped on the opportunity and locked it in it seemed like a lot more room than what we came from and so I was excited to see what we could do with that expansion Nick Caporusso he's manufacturing engineer for Stern Pinball and doing the factory layout putting all the drops in place I designed the layout for the factory making sure that the layout flowed nicely for manufacturing and that everybody uh had the room and had the the flow and movement that we needed to make good games I collaborated with everybody all these different teams and figured out what exactly people needed from this new facility woodworking is Dusty we didn't want that with our pinball machines and then have to do multiple cleanings beforehand giving our customers a dirty Dusty machine so now isolating it over at the uh Tui plant we upgraded all of our equipment it's a state-of-the-art facility the things we don't talk about are all the work that goes into a move like this and how much time and energy we worked extremely hard in the planning stages so that everything flowed properly lots of inventory lots of equipment lots of everything literally everything shout out to the tier one team Thea Rasmo Castro Sonia really drove this whole package imagine an avalanche is chasing you on the backside if that Avalanche ever catches up to us we're buried and we're done and then we're going to have lots of issues so that was the big challenge of keeping ahead we had to shut everything down in a certain order bring certain things first and then others later so the cable Department had to come over first because that's the the first step in our manufacturing process then after the cable Department you'd have subassembly then after sub assembly you'd have the final assembly lines testing and quality checks and packing were the last things to come over and that allowed us to run production pretty much right up to the point where we were moving and then get us started here very early once we got in our goal was to be completely up and functional after 5 days and uh we achieved that goal we single step through each department to get to the Finish Line it's so nice to come out and look at the factory see everything running you know on this side we have uh this is our first Playfield line we installed we got this up and running while we waited for the second line to come and get placed now looking on this side here we have a new cabinet department this is more space than before we have a lot of room for doing our decals so we've got this beautiful line everything suspended overhead makes it a lot easier to walk between and get your work done without bumping into any poles back here is our new stock room we have a 24-foot height on the racking so uh it can hold quite a bit of material which means we can make more games for you guys than ever coming over here now we have our uh improved testing and dressing Department it's plenty bright and you have a lot of space plenty of room for us to queue up as many games as we can produce I love seeing how busy it is you know definitely warms me people seem much happier here and we've actually gone out and surveyed that and talked to them everybody has plenty of space love the new layout love the flow of the product going through the production lines I love the new space this new Factory we're in the real world now we're a modern Factory we can make games and accessories and give people a much nicer cleaner place to work they did great I don't know how they did it but they did great I mean you know several times already since the move we've broken some of our uh daily production records which means that you know the facility I designed to make more games than ever is definitely doing its job already I really wanted to see the look on everybody else's faces as they toured through the factory for the first time and you know I know a lot of our tour guests are people who come every year and so they saw what Lunt was like and got to see what our new facility is and does everybody had nothing but positive comments made they had a great time they bought a bunch of Swag and things at the end they loved every minute of it so yeah yeah pretty fantastic
